A PLC and HMI software upgrade was completed to enhance manufacturing flexibility and reduce scrap by introducing a Selective Nut Welding Rework Mode. The solution enables components with missing weld nuts to be reintroduced into the production cell for targeted repair and rework.
The upgraded system combines vision inspection, operator-guided nut selection, robot-controlled welding, and full traceability tracking through a virtual production code. Automated verification confirms the presence of all required nuts before the part exits the cell, while intelligent mode management supports efficient and reliable production operation.
This project highlights expertise in industrial automation, robotic welding integration, machine vision, traceability systems, and manufacturing process optimisation.
Rather than investing in a completely new workstation, this project leveraged existing equipment and extended its capabilities by integrating two additional interchangeable welding JIGs into an existing 4-position rotary table system.
The project involved PLC and HMI software modifications to accommodate new tooling equipped with modern IO-Link technology. Dynamic tool detection, flexible I/O mapping, and seamless integration of the BALLUFF IO-Link master and SMC IO-Link valve block were implemented to improve diagnostics, maintainability, and future scalability.
